How ERGOSTASIO Works · Complete Workflow

From raw
data to
issued
certificate.

A complete walkthrough of every phase — how configuration leads to data collection, how data collection drives analysis, and how analysis produces the quality documents your customers and auditors require.

Four phases, one connected loop
Phase 1 — Configure. Builder sets up screens, variables, specs.
Phase 2 — Data Entry. Operators log process data, shipments, and receipts.
Phase 3 — Analysis. SPC, alarms, MSPC, Drift Twin, and Athina AI run automatically.
Phase 4 — Outputs. COAs, ATU reports, and dashboards generated.

One system.
All your
quality data.

ERGOSTASIO replaces the patchwork of spreadsheets, manual certificates, and disconnected tools that most manufacturing plants rely on. Every data point entered once — tracked, analyzed, and reported automatically from that point forward.

01
Phase One
Configure
the system.
A QA engineer or supervisor sets up ERGOSTASIO once using the Builder. No IT department, no custom code. The entire configuration is done through guided forms. Once set up, the system runs itself — and can be changed anytime.

Data Variables

Define every process parameter you want to track — temperature, viscosity, yield, pH, whatever your process requires. Each variable gets a name, unit, data type, and optional library lookup.

  • Numeric, text, timestamp, and calculated types
  • Library variables for dropdown lookups
  • Grouped into datasets by process area
Builder → Variables

Screens

Bind datasets to data entry screens. Each screen defines the input form that operators will see. Seven screen types cover all common process data collection scenarios — from batch records to continuous monitoring.

  • 7 screen types for different data patterns
  • Multiple datasets per screen
  • Screens grouped into systems (datagroups)
Builder → Screens

Limits & Specifications

Set control limits for SPC (UCL, LCL, warning bands) and specification limits for compliance checking (LSL, USL). Product specs define what ships. Customer specs customize the COA per recipient.

  • SPC limits: UCL / LCL / warning zones
  • Compliance: pass / alarm / fail / critical tiers
  • Product-level and customer-level overrides
Builder → Limits / Specs

Users & Module Access

Create users and assign roles. The Admin controls who can access which modules. Operators see data entry. Builders see configuration. Each module — COA, ATU, SPC, MSPC, Rounds, Drift Twin — can be enabled or disabled per plant.

  • Admin · Builder · Operator role hierarchy
  • Per-user module access control
  • Password reset and invite workflow

02
Phase Two
Enter
process data.
Operators and lab technicians use the screens built in Phase 1 to enter readings from the plant floor. ERGOSTASIO checks every value against specs and control limits at the moment of entry. Three parallel entry streams run simultaneously: process data, outgoing shipments, and incoming vendor materials.

Process Data Entry

Operators navigate to their assigned screen, enter readings for each variable, and submit. ERGOSTASIO validates every value in real time — spec breaches are highlighted immediately, and supervisors are alerted before the operator leaves the screen.

  • Guided form per screen type
  • Real-time out-of-spec highlighting
  • Full audit trail: who entered what, when
Data Entry → Screens

Shipment Entry → COA

An outgoing shipment is logged by selecting the product group, product, and customer. ERGOSTASIO routes to the correct COA configuration and opens the certificate wizard. Data already in the system populates automatically — the operator fills only what's new.

  • Select: product group → product → customer
  • COA template auto-selected by routing rules
  • 5-step wizard: header → specs → sign-off → issue
Shipments → COA Module

Vendor Receipt → ATU

An incoming material lot is logged by selecting material group, material, and vendor. ERGOSTASIO opens the ATU test entry form — a mirror of the COA workflow but for raw materials. Each lot gets a serial number and full test record.

  • Select: material group → material → vendor
  • ATU template routes to correct test set
  • 4-step wizard: header → tests → review → issue
Vendor Receipts → ATU Module

Analysis Requests

Ad hoc samples are checked in and assigned to a dataset for analysis. The request is tracked through the lab — logged, analyzed, and reported. Nothing is lost in email or on paper. Every result is traceable to an operator and a timestamp.

  • Sample check-in and assignment
  • Lab workflow tracking
  • Results linked back to original request

Phase Three
Analysis
runs itself.
You don't have to ask for analysis — it runs in the background as data is entered. Control charts update with each new point. Alarms trigger on breach. Statistics recalculate automatically. A QA manager checking the dashboard sees the current state of every monitored variable without requesting a single report.

SPC Control Charts

Xbar-R and I-MR charts are maintained automatically for every variable with control limits defined. Each chart plots the last N readings, shows the centerline and control limits, and highlights any point or pattern that violates Nelson rules.

  • Xbar-R · Xbar-S · I-MR chart types
  • Nelson rule detection (8 rules)
  • Cp and Cpk calculated per dataset
SPC Module · Auto

Alarm Engine

Four compliance tiers, evaluated the moment a reading is submitted. ERGOSTASIO doesn't wait for a report to run — the alarm fires at entry time, before the operator moves on to the next task.

  • Pass (green) — within all limits
  • Alarm (yellow) — LOLO/HIHI warning zone
  • Fail (red) — outside specification
  • Critical (red) — beyond absolute limits
Alarm Engine · Real-time

Operator Rounds

Structured shift walks defined in the Builder as round templates with per-item instructions. Operators execute rounds on-screen, logging each item as they go. Shift, start time, and completion status captured automatically.

  • Round templates with configurable items and instructions
  • Shift-locked execution (Day / Afternoon / Night)
  • Rounds log auditable per operator, per shift
Rounds Module · Operator-facing

Spec Compliance Tracking

Every entry is compared against the product specification for that variable. Compliance is tracked as a percentage across a date range or batch. QA managers can pull a compliance snapshot for any product, dataset, or time period instantly.

  • Live compliance % per product / period
  • Out-of-spec events logged with full context
  • Exportable for audit and customer review
Compliance · Auto-tracked

Multivariate MSPC

PCA-based Hotelling T² and SPE (Q) statistics monitor all process variables simultaneously. A single MSPC score captures cross-variable correlations that univariate charts can never see — an early warning when the process starts to drift as a system, not just one variable at a time.

  • T² (Hotelling) and Q (SPE) scores per run
  • Variable contribution breakdown on breach
  • PCA model trained on historical data per unit
MSPC Module · Per-plant

Drift Twin

Capture a baseline mean and σ for every process variable from a known-good period. The Drift Twin then continuously compares the rolling live window against that baseline and surfaces per-variable drift scores in σ units — so slow, gradual shifts are caught before they breach a hard limit.

  • Baseline captured from any date window
  • Drift score = (current mean − baseline) / baseline σ
  • Warn ≥ 1.5σ · Alarm ≥ 3σ · Window = last 30 records
Drift Twin Module · σ-based

Athina AI

Ask plain-language questions about your plant in the Athina AI assistant. The system retrieves the most relevant passages from your ingested documents — SOPs, manuals, alarm procedures, MSPC guides — and passes them as context to Claude (Anthropic). Answers are grounded in your own plant knowledge, cited with source and similarity score.

  • RAG: pgvector similarity search over ingested documents
  • Supports SOPs, manuals, daily reports, P&IDs (PDF/DOCX/TXT)
  • Per-plant isolation — shared docs available to all plants
  • Powered by Claude Opus 5 (Anthropic)

Phase Four

Two output
streams.

ERGOSTASIO maintains two parallel output pipelines — one for outgoing product (COA) and one for incoming raw materials (ATU). Both follow the same workflow logic. Both produce audit-ready documents from data already in the system.
